Stress tests on your distribution systems can come at any time, but “peak seasons” can be exceptionally tumultuous. Holidays, online shopping surges, product rollouts, and urgent deliveries can all place additional demands on equipment, space, and workforce.

Enhancing your conveyor system for these high-demand times is crucial for maintaining high throughput and short order times. Adopting effective material handling strategies can streamline flow, minimize bottlenecks, and ensure teams operate confidently. Let’s outline some actionable steps you can implement for optimizing distribution.

Identify Your Peak Seasons

Peak seasons are intervals when order volumes, SKU diversity, or service-level demands exceed the norm. In warehouse distribution and ecommerce, peaks often align with promotional events; 3PL and parcel services experience spikes linked to client activities; food and beverage may synchronize with harvests or production cycles. These fluctuations challenge merges, transfers, accumulation zones, and sortation concurrently.

As product numbers rise, minor inefficiencies can escalate into system-wide delays. You might notice congestion at merges and transfers, increased error rates due to hurried handling, longer recovery from brief stoppages, and diminished order visibility. Proactive planning and conveyor enhancement before volumes surge will help stabilize operations when it matters most.

Evaluate Your Conveyor System

Begin with a comprehensive understanding of product movement. Consider how products move from receiving to packing and distribution. Make documentation of these key areas:

Transfer points

Accumulation zones

Decision nodes

            Pre-Peak Conveyor System Checklist

Establish a baseline for cartons or items per hour by zone and factor in any unexpected downtime to understand your true capacity during peak periods.

Identify bottlenecks by digging into frequently congested areas, such as fully occupied accumulation lanes and manual processes that may slow automation.

Check for areas where orientation or size changes cause recirculation or signs of unstable flow:

Sorter divert rates

Induction spacing

Gaps on inclines, declines, and curves

Even small irregularities, like uneven spacing, can become a big problem under peak loads.

Use metrics to quantify constraints. Track overall equipment effectiveness (availability, performance, quality), mean time between failures, mean time to repair, and energy usage per case. At the controls level, monitor photo-eye block times, zone occupancy, and device alarms.

Hytrol systems offer visibility tools that reveal these indicators in real time, supporting best practices for conveyor enhancement and optimizing conveyor systems for peak periods with informed decisions.

Enhance Your Conveyor Strategy

Successful system enhancement combines mechanical upgrades, controls optimization, and operational adjustments. Introduce automation that reduces manual handling and stabilizes flow. Accumulation conveyors with zone control help reduce pressure, maintain consistent gaps, and enhance singulation for scanning and sorting. This is essential for warehouse distribution and ecommerce optimization. Here are some quick notes that can assist with enhancing your strategy:

Adjust speed profiles to meet peak demands while safeguarding product handling.

Focus on merges, curves, and sortation lines where minor adjustments can yield significant benefits.

Balance speed adjustments across adjacent zones.

Explore layout modifications (dedicated fast lanes, bypass routes, or additional accumulation lines) to provide operators with necessary flexibility.

Utilize real-time data to fine-tune flow.

Monitor queue lengths, zone occupancy, and divert performance.

With Hytrol controls and refined zone logic, you can synchronize system behavior with staffing. During peak hours, alerts can enable you to redeploy labor to constrained areas, maintaining service levels.

         EZLogic® NET by Hytrol

Identify quick wins that reduce rework. Match carton or item sizes to conveyor specifications to prevent jams and no-reads. Standardize packaging and labeling to enhance scanning and minimize recirculation. Ensure print-and-apply, scanning, and weighing devices are calibrated and well-integrated so exceptions are quickly identified and resolved. Strategically stage replenishment to minimize backflow and keep pick faces stocked, preventing upstream congestion.

Create a Maintenance Strategy

Reliable performance during peak periods begins with proactive conveyor maintenance. Develop a preventative maintenance strategy covering major parts of your conveyor system, belt tracking and tensioning. Confirm sensor alignment, validate accumulation release under load, and conduct stress tests at anticipated peak rates to identify vulnerabilities before orders are at risk.

When issues arise, swift troubleshooting limits disruptions. Document common issues from previous peaks and post quick-reference guides at key zones so technicians can consistently resolve problems. This is one of the best practices that helps prevent repeat equipment failures.

Spare parts availability is crucial. Stock critical spares that are vital for machine operation such as belts, motors, rollers, photo-eyes, controllers, and wear components based on utilization and active cycles. Increase on-hand quantities for high-consumption items during peak periods and set reorder thresholds in your CMMS to prevent shortages. By having these parts in stock and readily available, downtime will be reduced in case of sudden equipment failure.

Hytrol and our integration partners can advise on stocking strategies tailored to specific models and operating profiles.

Prepare for Future Peaks

Designing with adaptability makes it easier to scale without extensive rework. Modular conveyor platforms, configurable accumulation, and versatile sortation enable you to add capacity or re-route flow as demand evolves in warehouse distribution. Reserve space for additional induction, accumulation, or packing stations, and design controls to support incremental expansion without causing downtime.

Integrate technologies that enhance visibility and decision-making. Advanced controls and centralized monitoring facilitate quicker adjustments based on actual conditions. Connecting conveyor controls to warehouse systems can help balance workloads across zones and shifts, which is key in e-commerce optimization and in optimizing conveyor systems for peak periods.

Equip your team for rapid adaptation. Provide targeted training on system behavior, safety, jam recovery, and exception handling. Cross-train associates at critical points like induction and quality checks to maintain coverage during peaks. Short pre-peak drills can help everyone know how to respond when demand surges.

The bottom line: combining a thorough evaluation, targeted improvements, disciplined conveyor maintenance, and a scalable plan will keep your operation resilient under pressure. Hytrol’s products, expertise, and support offer can keep you running efficiently, no matter the season.

Welcome to Ask Hytrol. In this video and tutorial, we’ll walk through how to properly install a Gateway on your conveyor system. The Gateway is an essential part of EZLogic® NET, and installing it correctly ensures smooth communication and operation.

Before You Begin

There are two important items to note before installation. The Gateway should always be connected at the discharge zone of a conveyor branch. Secondly, the CAT 6 cable connecting the Gateway to the first zone must be 100 feet or less in length.

IMPORTANT: The Gateway can be installed within 100 feet of the discharge zone. It must be wired to the discharge zone, but can be installed anywhere within 100 feet of the discharge zone.

Step 1: Mounting the Gateway

Make sure power to the conveyor is turned off.

Mount the Gateway to its bracket or mounting angle.

Then mount that angle to the bottom flange of the conveyor’s side channel, within 100 feet of the discharge zone.

Step 2: Making the Connections

Power: The Gateway gets power from an EZN Wiring Harness. If there’s no spare power drop, you can add a 2-foot, 1-drop wiring harness. Be sure the connector overmolds match in color—gray for EZLogic® NET.

Communications: Use the CAT 6 cable with RJ45 connectors. On the discharge conveyor section, you should find this cable coiled and zip-tied. Remove the zip tie and plug the cable into the “Serial Network Out” port on the Gateway.

PLC Connection: If you’re using a PLC, you can plug the Ethernet cable into either of the ports labeled “Ethernet/IP” at the top left or top right of the Gateway.

Step 3: Powering On

Once all connections are in place, turn the power back on to the conveyor. Give the system a moment to establish communication. When it’s ready, you should see the following green LEDs on the Gateway:

Serial Network Out

Control Fuse

System Fault

Control Power

Optional: Setting the IP Address (For PLC Use)

If you’re using a PLC and need to assign an IP address:

Connect to the system using EZLogic® OS and go to the Gateway tab.

Select “Ethernet/IP Settings” in the Parameter Selection Pane.

In the Configuration Editor, switch to manual mode.

Enter your IP Address, Subnet Mask, and Default Gateway values.

Click Save to apply your settings.

Uploading a Configuration from an SD Card

If you already have a configuration saved to an SD card:

Insert the SD card into the SD slot on the bottom left side of the Gateway.

With the system powered on, hold the reset button until the blue upload LED turns on, then off. (Note: The Reset button is in a small slit between the Configuration port and Serial Network Out port.)

Your EZLogic® NET Gateway is now properly installed and configured.

In 2025, we expected to have a lot of business, and we did—setting record months for incoming orders and for shipments in the process. To stay ahead, we decided to hire more people at the beginning of the year, which proved to be a good strategy. It wasn’t without some growing pains along the way, though, including training these new team members. I am proud of the way our Hytrol Family stepped up to meet those challenges and continued to support each other, our customers and partners. By the middle of the year and onward, we had a positive swing in momentum and met several company goals we set to have a really solid year.

Some of the highlights of 2025 include:

We’ve made major strides in planning and coordination of our new ERP system, Epicor. Our teams have done and continue to do a great job in getting the system ready for us to hit the ground running in 2026.

Despite a slow start to the year, our Hytrol Family worked hard and accumulated 7 days of Tom’s Gift. Our employees showed resilience and dedication, which ultimately led to great results for the second half of the year.

We’ve made strategic upgrades inside the factory—constantly improving processes and increasing workplace safety. Outside manufacturing, our training teams have driven learning opportunities to help our new hires and seasoned employees become comfortable in their roles.

Hytrol employees enjoy an appreciation meal after a record-setting April 2025 for incoming orders.

Looking ahead to 2026

We are very excited about our forecast for 2026. The goal is to increase topline conveyor sales from the previous year by $110 million.

So how do we get there?

Adjusting our monthly and daily projections in power, parts, controls, and other areas is just a matter of slightly increasing our current performance rate. Fort Smith is a big part of that. We plan on expanding production there by $150,000 per day. We’ve already begun hiring and training more team members there to accomplish that goal.

As mentioned, our customers and partners are providing us with the projects to get there. Our engineering and manufacturing teams at both facilities are poised to fulfill obligations to our end users. Everyone has grown their experience and trained appropriately to execute our strong backlog throughout 2026.

We have anticipated challenges that come with growing sales, such as material costs. Continuing our strategies to limit these costs will help us provide value for our customers and position Hytrol for continued success!

Epicor will play a key role in 2026 and the years to come. We will be doing major testing across the business at the start of the year. Also, select partners will utilize the system to provide valuable feedback. By rolling out both, we are preparing for our full implementation of Epicor on June 1, 2026. Epicor will allow us to gain better insights into our scheduling, products, sales, and more. This update will include an upgrade in the tools our partners use every day.

2025 will be a year that we look back on as a preparation year for the success we have planned for 2026 and beyond. Our Hytrol Family is ready to accomplish the targets we’ve set, and their dedication is unmatched for solving any challenges along the way. We look forward to moving the world with even more excellence in 2026.

Welcome to Ask Hytrol. Today, we’ll demonstrate how to properly install a shaft-mounted drive on a Hytrol conveyor.

You will need the following tools:

Torque wrench

Allen Sockets

Rubber hammer

Anti-seize lubricant with a soft-bristle brush

Safety gloves

For your safety and the safety of those around you, always perform lockout/tagout procedures on all machinery before beginning work to ensure the conveyor is safe to service.

Ensure the conveyor is properly supported and stationary. Inspect the drive shaft for any signs of damage, debris, or rust. Clean all components using a degreasing agent. If necessary, use an emery cloth to clean the shaft.

Insert the support bushing into the clamping ring. Install the clamping ring, ensuring the bore step faces toward the reducer. Make sure the settings on the clamping ring match those on the torque wrench. Torque down the clamping ring.

Apply assembly paste evenly over the entire surface of the support bushing. Then, install the reducer onto the shaft.

Before installing the shrink disc, make sure all bolts are loose. Slide the shrink disk onto the torque lock shaft until it rests against the shaft shoulder. Apply assembly paste to the torque bushing and gently tap it into place until fully seated.

With two fingers on each side of the shrink disk, tighten two opposite bolts at the same time until the slack is taken up. Continue rotating around the disc, tightening all bolts finger-tight. Be careful not to overtighten.

Locate the proper torque setting etched into the side of the shrink disc. Starting with the top bolt and using a torque wrench, tighten each bolt ¼ turn in a clockwise pattern (as demonstrated below). Do not use a crisscross pattern, as this may cause the shrink disc to bind and prevent proper clamping force on the shaft.

Repeat this process until all bolts reach the correct torque value. It should take at least 8 to 10 full passes around the shrink dish. Continue until every bolt “pops” (reaches torque) immediately when the wrench is applied. If not, keep going.

After installation, perform the following checks to confirm proper installation:
✅ Check for clearance between the shoulder and the clamping ring.
✅ Ensure there is clearance between the shrink disc and the support bushing.
✅ The shrink disc halves should be parallel and evenly tightened.
❌ If the halves are uneven, recheck the installation for errors.
✅ There must be a gap between the shrink disc halves. A lack of clearance may indicate the torque bushing is not properly seated.

As with all installations, safety is the top priority. Before putting the system into service ensure the torque lock cover is securely installed and perform a final inspection to confirm all components are properly fastened.

You have now successfully installed a shaft-mounted drive on a Hytrol conveyor, and your machine is ready to return to service.

Tips for Getting the Most Out of Hytrol Support

A little prep goes a long way. When you reach out for help, have these details ready:

Conveyor model and serial number

A short description of what’s happening

Any error codes or messages

When the issue started and whether it’s consistent or random

Photos or videos (if safe to capture)

If it’s a safety concern, always power down and follow lockout/tagout procedures before checking things out.

Many problems can be solved right away using our self-service resources. Our manuals, knowledge base, and service advisories cover everything from installation to routine maintenance. Use genuine Hytrol parts and follow the recommended adjustments to keep your warranty and your system’s performance in top shape.

And don’t forget that your feedback helps us improve. After your issue is resolved, let us know what worked well and what could be smoother. Every comment helps us make support faster and easier for the next customer.

Look Up: Why to Consider Overhead Conveyor Applications

When floor space is at a premium, operations leaders face a familiar challenge of whether to expand the facility footprint or get smarter with the space they already have. For many, the solution is literally hanging over their head. By using mezzanines, scaffolding, and suspended conveyor runs, businesses can reclaim valuable square footage while improving throughput and safety.

The Valuable Commodity of Space

Distribution centers, e-commerce fulfillment hubs, and manufacturing floors all contend with limited floor space. Pallets pile up, pack stations overflow, and staging areas compete with production zones. Overhead conveyor applications ease this pressure by moving product above the workspace. This clears aisles for forklifts, reduces pedestrian congestion, and makes the floor more flexible for future needs.

How Overhead Conveyors Work

Overhead conveyor setups don’t represent a single conveyor type but are rather an application strategy. Inclines and declines connect overhead runs to ground-level systems, seamlessly linking picking, packing, and storage. Whether handling cartons, totes, or pallets, overhead designs provide uninterrupted flow without sacrificing square footage.

At Hytrol, belt-over roller models are frequently used for incline and decline applications, while E24™ powered roller technology supports energy-efficient overhead accumulation. For pallet loads, models like the 25CRR can be configured for elevated runs with the right structural supports.

         Explore E24

Other Benefits

The advantages of going overhead extend well past freeing floor space:

Improved Safety: Elevating material reduces clutter and minimizes trip hazards.

Enhanced Flow: Products move directly to their next destination, avoiding traffic bottlenecks.

Scalability: Systems can be extended overhead as volume grows, supporting future demand without costly new construction.

Operational Flexibility: Clear floors allow staging, workstations, or new equipment where it’s needed most.

A Strategic Perspective

Implementing overhead conveyor applications is more than an engineering choice—it’s a business decision. Facilities that capitalize on vertical space gain flexibility to meet rapid shifts in demand. Instead of expanding into costly real estate, they unlock capacity within their existing footprint.

The Bottom Line

When capacity challenges mount, don’t just look around—look up. Overhead conveyor applications transform unused airspace into a competitive advantage. With Hytrol’s conveyor technologies and pallet-handling solutions, operations can achieve higher throughput, safer workflows, and the freedom to grow—without adding complexity.
Make Every Dock Door Count: Meeting the Challenge of Tight Spaces and Quick Turnarounds

For distribution centers and e-commerce operations, the dock is one of the busiest and most valuable areas of the facility. It’s where product flow meets transportation, and it often comes with limited space. How to maximize floor space without doing a major overhaul of your facility is a concern for nearly every operation.

That’s where flexible powered conveyors come in. Instead of building costly fixed extensions or rearranging permanent layouts, operations can bridge the gap between permanent conveyor systems and trucks with portable, powered solutions designed specifically for dock use. Hytrol’s Powered Flex (FXP/Power Roller Flex) is engineered to meet those exact needs.

The Powered Flex conveyor is a way to relieve pressure on one of the most constrained areas in material handling. Consider the challenges:

Trucks don’t always align perfectly with docks.

Not every door is in constant use, but each one needs flexibility.

Shared equipment must be durable enough for heavy use, yet easy to move and store.

         Product Focus Sheet: FXA

         Product Focus Sheet: FXP

The Powered Flex addresses these realities by expanding, bending, and contracting to fit awkward truck positions and tight doorways. When not in use, it compacts for storage, freeing the dock for other activity. Because it’s portable, multiple doors can share the same conveyor which stretches budget and space further.

In high-volume operations, flexibility doesn’t mean much if it comes at the expense of throughput. With zone-driven powered rollers, the Powered Flex is built to handle typical parcel and case loads efficiently. Its robust design means operations can maintain high performance without sacrificing mobility.

Dock environments are tough on equipment. Frequent starts and stops, constant movement, and heavy loads require a conveyor built for durability. The Powered Flex family is designed with rugged components that hold up in demanding applications while keeping maintenance needs low.

On top of that, fast setup features — including casters, handles, and intuitive latches — mean your team can deploy or stow the system in minutes. For facilities with frequent trailer rotations, this translates directly into saved time and smoother workflows.

For operations looking for advanced control, the Powered Flex FXA model offers networked controls that allow multiple units to connect. Simple start/stop and forward/reverse functions are built in, giving teams a straightforward way to adjust flow as needs shift throughout the day.

Ultimately, the Powered Flex isn’t about adding another product to the dock — it’s about solving a real problem that nearly every operation faces: how to make every dock door count. By combining portability, strength, and smart design, Hytrol helps businesses do more with the space they already have, without costly permanent modifications.

For many high school students, the assumption is that the next step after graduation is a four-year college degree. While college is a great option for some, it is not the only pathway to a successful and fulfilling career. Trade careers, especially in advanced manufacturing and industries like material handling, offer exciting opportunities that combine hands-on learning, technical expertise, financial stability, and long-term growth.

The Power of Lifelong Learning

Choosing a trade does not mean stopping your education. It means shaping it differently. Trades emphasize lifelong learning, with opportunities to grow skills, earn certifications, and adapt to new technologies throughout your career. This type of learning is practical, applied, and often directly tied to innovations in the workplace. In industries such as material handling, workers are constantly learning about automation, robotics, design engineering, and systems that keep the world’s supply chains moving.

Multiple Pathways to Success

One of the greatest advantages of entering a trade is the variety of pathways it opens. Some begin as technicians or operators. Others explore apprenticeships, certifications, or industry-specific training programs. These opportunities can allow you to start earning a salary right away while continuing to develop your skills. This pathway often results in less student debt and a quicker route to financial independence.

Just like traditional college pathways, trade careers are not one-size-fits-all. You can build your career vertically by moving into leadership or specialized roles. You can also grow horizontally by shifting into different areas of the industry as your interests expand.

Careers in Advanced Manufacturing and Material Handling

The advanced manufacturing and material handling industries are at the forefront of innovation. These sectors keep products moving, from food and medicine to electronics and automotive parts, and they depend on a wide range of skilled professionals. Positions include:

Design Engineering – developing new conveyor systems and equipment

Research and Development – innovating and improving processes and technologies

Controls Engineering – programming and integrating automation and robotics

Continuous Improvement – analyzing data and processes to increase efficiency

Skilled Trades – welding, machining, electrical, and mechanical work that powers production

Laser & Automation – operating high-precision laser systems and advanced automation tools that transform how materials are fabricated and handled

Each role plays a critical part in keeping operations efficient, safe, and future-focused.

Earnings and Benefits

Trade careers in advanced manufacturing and material handling are competitive in pay and benefits:

Entry-level skilled trades often start around $40,000–$50,000 annually, with potential to grow significantly with certifications and experience.

Engineers and technical specialists in these industries can have starting salaries of $70,000+ annually depending on expertise and leadership responsibilities.

Many positions include health insurance, retirement plans, paid time off, tuition reimbursement, and opportunities for continued professional development.

These benefits not only provide stability but also allow individuals to build rewarding lives outside of work.

At Hytrol, employees have access to internal training programs and career advancement pathways designed to help them grow within the company. Many employees begin in entry-level roles and advance into positions in engineering, design, or management as their skills and interests evolve. By investing in its people, Hytrol ensures that growth isn’t just a possible—it’s expected.

Redefining Success

Success is not limited to a degree. It is about finding meaningful work, growing your skills, and contributing to industries that make a difference. For students considering their next steps, exploring trade opportunities in advanced manufacturing and material handling can open doors to rewarding, lifelong careers.

The Impact of Impact Loading: What You Need to Know

When designing a conveyor system, it’s easy to focus on speed, flow, and layout—but overlooking how your product is introduced to the line can lead to costly consequences.

What Is Impact Loading?

Impact loading refers to any time a product is dropped onto the conveyor instead of being placed or transferred in a controlled manner. Whether it’s product dropped from a forklift or falling from a mezzanine system above, this kind of loading puts stress on your equipment in ways it wasn’t designed to handle, especially on systems utilizing roller conveyors.

Why It’s a Problem

Repeated impact on roller conveyors can lead to:

Frame damage: The hex holes in the frame that hold rollers in place can become deformed or elongated, eventually causing rollers to loosen or drop during operation.

Roller damage: The rollers themselves may dent, bend, or break under repeated force.

Reduced system reliability: A damaged conveyor leads to increased downtime, maintenance costs, and safety risks.

Roller conveyors are designed for smooth product transfer, not for absorbing shock. Think of the items entering and exiting the system like dancers on a dance floor, gliding in and out.

When Impact Loading Is Unavoidable

We understand that in certain environments or customer applications, impact loading can’t be avoided.

In these situations, such as where there is a mezzanine or pre-existing layout, Hytrol’s engineering team will evaluate the application to determine its feasibility. If impact loading is required, we strongly recommend a slider bed conveyor instead of a roller conveyor.

Why Slider Bed Conveyors Are the Better Choice

Unlike roller conveyors, slider bed conveyors offer a continuous surface that helps disperse impact force across the entire bed, minimizing concentrated damage.

Two excellent Hytrol options for these types of applications:

SB Conveyor: A simple, dependable solution for light to medium loads

TL Conveyor: Designed for heavy-duty applications, where impact cannot be avoided

Both options provide greater durability and longer lifespan under impact loading conditions than a roller bed application.

   Hytrol SB Model Conveyor

What to Consider When Designing Your System

If your process involves dropping or releasing products onto a conveyor, here are a few steps to take early on:

Tell your integrator or Hytrol representative up front. We can recommend the safest solution.

Evaluate drop height, weight, and frequency of impact loading.

Choose equipment that matches both your application needs and your budget.

Invest in a long-term system designed to handle your actual operating conditions; it will perform better and last longer.

Protect Your Product and Your System

At Hytrol, our goal is to help you build systems that are efficient and built to last. That starts with choosing the right equipment for your environment.

If you’re unsure whether impact loading could affect your setup, or you want help evaluating your options, reach out to your Hytrol Integration Partner or visit Hytrol.com to learn more about our conveyor models and custom-engineered solutions.
