Think Ahead: Designing a Scalable Conveyor System

Conveyor systems are a long-term investment, so it’s important to think beyond what your operation needs today. From changing product demands to increased throughput, the right design can make it easier to adapt as your operation grows. Here are a few things to consider when planning a conveyor system with the future in mind. 

Understand Operational Needs

A well-designed conveyor system starts with understanding the operation, not choosing equipment.

Before choosing conveyor models or developing a layout, consider what the system actually needs to accomplish. Think about product types, throughput, available space, and how material moves between different processes. 

MHI's Ten Principles of Material Handling recommends starting with a clear plan and defined objectives. A few questions to consider when designing a new system include: 

  • What products will the system handle?
  • What throughput is required during normal and peak periods?
  • Where are the current bottlenecks? 
  • Will products need to accumulate, merge, divert, or sort?
  • How could the operation change or expand in the future?

Layout is another important consideration. The shortest path between two points is not always the most effective system design. Equipment placement should account for employee traffic, workstations, maintenance access, safety requirements, and connections to upstream and downstream processes.

There's no single conveyor that works for every operation. Product size, weight, packaging, orientation, and how the product needs to move all play a role in equipment selection. For example, a conveyor designed to transport uniform boxes may not be appropriate for bags or irregular products.

Start by thinking about what needs to happen along the way. Does the product simply need to move from one area to another? Does it need to accumulate, merge, gap, divert, or sort?  These requirements can help determine which types of conveyor work best for your application.

Equipment should also be selected with throughput in mind, including peak periods that could create bottlenecks. Controls can help coordinate product flow and communication between conveyors, scanners, sortation equipment, and warehouse software.

Maintenance is another part of the equation. Easy access to drives, transfers, and other components can simplify inspections and repairs. A strong preventive maintenance plan can also help reduce downtime and extend equipment life. 

Looking at the complete application, not just an individual piece of equipment, helps ensure each conveyor supports the overall flow of the operation.

Plan for the Future 

A scalable conveyor system is about more than leaving enough floor space to add equipment later.

That doesn’t mean installing equipment you don’t need yet. Instead, think about how the system could accommodate realistic changes, such as:

  • Higher production or order volumes
  • New products or packaging
  • Additional workstations
  • Accumulation or sortation
  • New automation

A phased approach can also make sense. Facilities can address immediate needs while planning connection points, controls capacity, or space for equipment that may be added later.

Ultimately, good conveyor system design is about more than moving product from point A to point B. Considering the equipment, layout, controls, maintenance, and future needs as one system can make it easier to operate, maintain, and adapt over time.
